Has this ever had a prop strike?

No prop strike while I have owned the plane. Engine log papers have no record of prop strike but is always possible not documented.

    Maybe my crank is bent?

Has this problem been like this since day one of your ownership or did it just crop up recently?

If it had a prop strike the crank could be twisted 1-2 degrees? Without know if it has had a strike it would be hard to tell without the inspection for this. You can read about this in the Heavy Maint. Manual. There is a test for it.

Looks like you're running out of things to check.

    Rob,
    Do you have any ideas?

When the gearbox was off you mentioned replacing the springs but did you look at:
-Wear on the large gear dogs (pocket formed into the ramps)
-Wear on the at the contact point of the clutch dog-hub and clutch hub?
    -Pitting/spalling on the gear teeth?
I think one of these will be the problem.

Thank you said by: Roger Lee

Thank you Roger and Rob for your suggestions.

    Answering your questions:

    1. I have had plane for many years but trouble only start 6 months ago (20 hours flight time).
    2. ALL components of the gearbox are new, prop shaft, dog gear, springs, bearings and all other but not outer casting and toothed gear.
    3. Toothed gear on end of crank is good with no pitting.

There is no more to check except motor internal. I read maint manual and see crankshaft distortion test. How do I make 'piston stopper' part? Where do I find dimentions?

    Grzeg
