Bill - exactly, just goes to show that you really need to strip the carbs down to properly clean them. Really appreciate everyones advice to help me resolve this issue !

Good job. Being detailed oriented in your work usually pays off. It's always the small things that drive you crazy.

If at wot for take off and rpm is below 5200, you are pitched to aggressive...I am dealing with this issue myself. My RV-12 @ max power is giving me a low fuel psi alarm and engine runs rough.

The RV12 low fuel pressure issue isn't an rpm or prop pitch issue. You might double check to see if your aircraft has the restrictor in the fuel recirculation hose. Yours is a fuel issue.
With a ground adjustable prop you may vary well be below 5200 WOT at take off. Most are around 4900-5050. This puts most at 5550-5700 WOT in level flight.
5200 WOT at take off usually puts you at 5800 and may more at WOT in level flight. Then you have a good climb prop, but loose cruise and fuel economy in level flight.
The thing with a ground adjustable vs a variable pitch prop is you need to find a good BALANCED prop pitch setting. Usually a WOT setting to get 5600-5650 WOT in level flight at your average altitude is best.

Came across your blog recently as I have been having similar issues with a 912s that was recently removed to replace a sprag clutch. Was stumbling once over 5000 rpm while in the air. Lots of replacement carb parts later problems still. Blowing out the jets in the float bowls an another carb balance made a big difference.
