Congratulations on your persistence Paul. It sounds to me like you found the problem. Is it a factory made standard muffler or specially made for the aircraft model?

It's factory made. This will be the third time to have it welded. I will order a new one, but they have to be ordered from the factory and takes months I am told. So I will patch this and hope it works until the new one arrives.

It was the muffler. Or at least parts of it from the baffle that came apart inside. There were three larger parts still in it while most of the baffle had broken up and gone out the exhaust. Found a local welder to fix as best they could. Flying yesterday the RPM's were as they should be or even stronger. New muffler is ordered and on the way. The existing one has cracks that will never really be right.
So the moral of the story is.... don't give up. But if you find the RPM's low and everything else seems right, check the muffler.

Thank you for that information. Clearly the same applies for 4 stroke engines as well. I do have a question of how the internal areas of a muffler can be inspected. In my case a crack was found that pointed to an issue and required removal of the muffler. Only then was it obvious the baffle had come apart. Is there a way to check the baffle without removing the muffler?
