thanks everybody for your input. so my rotax tech a&p checked the pitch and plane of the prop again, 2 blade warp drive, and found them to be as close as they can be. haven't done any dynamic prop balancing or elaborate vibration analysis. just want to restate the symptoms I have in flight: as soon as I level out, unload the prop, there is an sudden onset of vibration at pretty much the whole range of rpm, the higher the rpm the higher the speed of onset.
Rans suggested to go with a 3 blade whirl wind prop, since they had trouble with the 2 blade prop before. I just have this nagging feeling with that sudden onset when prop gets unloaded and not a gradual increase, that maybe the gearbox is involved. I'm pretty new to the rotax engines and probably have to do more research into what gearbox I have, and what issues they had with the different ones. so anyhow, mine was delivered in 2ooo. Any thoughts highly appreciated.

    Hi Eugen,

I had a problem with my gearbox that had done about 700 hours. When I throttled back to unload the engine I had vibration. After trying all of the easy stuff I had no option but to have the gearbox stripped. What was found was that there was a lot of wear on the splines of the prop shaft and the corresponding splines of the dog gear.

These were replaced at significant expense and that fixed the problem.

I can't imagine that you have the same problem with such low hours but I thought I would mention it anyway.

    Hi Eugen,

The plane is 15 years old even with 44 hrs. on it. Have you re-shimmed the gearbox? If not this should be done. If you have a Warp Drive with nickle edges you absolutely need a dynamic balance and if it were me I would sell that prop and put a lighter composite prop on. Long, heavy nickel edged Warp Drive props aren't good for the gearbox longevity. With this heavy prop and if you have been idling at low rpms you may have caused some excessive wear in the gearbox. I would recommend you get it to a service center for them to have a look.
