    Not sure how the Rans S7 muffler is constructed, but it may be that an internal baffle has broken loose, which would be invisible from the outside and could drastically affect the sound. May have to remove the muffler and shake it, etc.

    Ok, you've convinced me. I will take off the exhaust and rattle it, and examine all the components. The exhaust is about all it can be given the other things being where they are. I don’t have a recent picture, but here is one that shows a side of the exhaust. Thanks again for the help.

    Cracks in the exhaust often leave sooty marks and can melt things adjacent to the crack. The muffler on mine is just an expansion vessel, there isn't anything inside it. It might be worth checking that you haven't got something loose inside yours.

    If you wanted to confirm it's the exhaust, why not remove the muffler and just run the engine briefly with only the down pipes connected. It may give you a clue as to what is going on. Just be careful where the end of the pipes are pointing.

    Thanks. You guys helped me locate the problem. There is a loose large perforated metal screen inside the muffler rattling around - when intact, goes from one side to the other. It is obvious where it broke loose from when you look inside. I am sure that when it broke loose, it was the cause of the sudden change in the exhaust sound. Although I am tempted to grab it some way and yank it out and keep flying, something tells me it had a purpose more than as a spark arrestor - such as tuning. Since I see no way to repair it, guess I will be forced to spend $1200 for a new muffler to fit my plane. Anyone have thoughts on ripping out the loose piece as long as the exhaust system has no leaks. If anyone now has suggestions that can save me the expense of a new muffler, I would appreciate it.

    I took pictures to show the cracked piece as well as my muffler installation. I rattled the cracked piece into the picture - the piece not centered is loose and slides from side to side when I tilt the muffler. I had been unable to attach or insert pictures a few days ago, but I will try again now. If the pictures are not here, it is because I was unable again. I have the picture files showing below as I type this (and the "Remove File" boxes showing) - so it seems when I 'submit' they should go. Note: I just edited to add this note - I do not know how to post pictures.

    Dennis,

    You can only attach certain file types and there is a maximum size of 0.9Mb. You may have to resize your photos before attaching them.

    I assume that you muffler is similar to the one in the photo that I have attached. I would take it to a metal fabricator/automotive exhaust specialist and get them to cut it open, weld up the baffle and then re-weld the canister. Over here that would cost the equivalent of about $100. Just make sure that they mark it up so that they can realign it accurately before re-welding the two halves back together.

    I am fairly sure that the muffler on my 912UL doesn't have anything inside it so yours must be quite quite quiet in comparison.
