During a 50 hour visual inspection, I discovered a large crack near the top of the ignition housing on my 912uls with 850 hours, S/N 6779693. Not sure how long it may have been there. I had flown for 3 hours the day before with no indications of trouble. I have several questions for you experts:

  • What could have caused this on a perfectly smooth running engine for 850 hours?
  • Is this a common failure or an unusual one? The crack appears to have started at the lower rivet hole for the nameplate.
  • Is it dangerous to continue flying in this condition until I can arrange repairs?
  • Is removal and replacement of the ignition housing a difficult procedure requiring special tools, expertise, etc.

Thanks.

The cracked housing is only a premonition of worse things to come.

A One Time Ferry flight to the repair shop would be the most that would be recommended presuming the flight path remains high over relatively "Friendly" Terrain.  Hope for a non-event, but be prepared for the worst.

It will require the removal of the engine from the aircraft and the remounting of a lot of attached "Accessories".

If you are asking if it is something that you could do yourself...  If you need to ask then,  No you can't.

Replacement of Ignition housing is necessary on before next flight.

Repair of this part very dangerous and  not secured. As Aluminum alloy is involved.clearance is necessary during assembly.

I suggest you for replacement with new or old part.

Assembly process is describe in Heavy maintenance manual. Some screenshots attached.
